Zero-Bend Engineering: Eliminating Transit Damage Across the UK Postal Stream

In commercial direct mail and e-commerce fulfillment, nothing destroys customer goodwill faster than a customer receiving an indispensable document, expensive photo print, or celebratory certificate creased and bent by postal sorting presses. Standard paper envelopes—even those made from heavy 120gsm bond—provide virtually zero structural resistance against lateral bending forces, crushing weights inside postal sacks, or high-speed conveyor diverters. While standard "Board Back" envelopes (which pair a thin paper front with a cardboard back) offer partial protection, the paper front remains vulnerable to punctures, rain ingress, and edge tears.

Printways solves this logistical vulnerability through our 360gsm All-Board Mailer collection. Sourced directly from Pitshanger's specialized heavy-duty converting plants, these mailers are made with solid, rigid caliper board across both the front and back panels. The resulting structural envelope possesses an immense edge-crush resistance and rigidity rating. It gives an impenetrable protective casing that prevents bending without requiring expensive, non-recyclable plastic bubble wrap or bulky corrugated cartons.

Board Substrates: White Lined Grey Board vs. Solid Unbleached Kraft Board

Depending on your corporate brand positioning and marketing aesthetic, our all-board mailers are produced in two distinctive commercial board substrates:

360gsm White Lined Grey Board

Constructed with an ultra-smooth, bright coated white exterior surface bonded to an ultra-dense recycled grey fiber core. The pristine white clay-coated exterior provides an exceptional printing surface that reproduces vibrant CMYK photo graphics, sharp corporate logos, and crisp barcoding with maximum contrast.

Best For: Corporate diplomas, legal partnerships, photography agencies, and luxury brand e-commerce dispatch.

360gsm Solid Unbleached Kraft Board

Crafted from natural unbleached virgin and post-consumer long-fiber kraft pulp. Offers a warm, organic golden-brown aesthetic combined with superior natural tear resistance. The long wood fibers provide exceptional burst strength and puncture defense. Meanwhile, visibly signalling your group's ecological commitments.

Best For: Artisan e-commerce brands, eco-conscious publishers, architectural practices, and sustainable merchandise.

Dedicated Calendar Mailers & Expanding Crease Capacity Envelopes

Standard flat board mailers are restricted to two-dimensional documents. However, corporate clients often dispatch bulky promo items—such as wire-bound wall calendars, multi-page financial prospectuses, or heavy sample packs—that require physical expansion. Forcing a thick item into a flat envelope causes the edges to bow outward. It gives tension that can split edge seams and distort documents.

Specialized 229 × 305 mm Calendar Mailers

built explicitly for British commercial printers and promo gift companies distributing corporate wall and desktop calendars. Sized precisely at 229×305mm, this format provides the exact dimensional clearance required to insert a spiral wiro-bound calendar without straining the thumb-hangers or wire loops. Meanwhile, fitting snugly inside Royal Mail Large Letter size limits.

Pair with our wiro-bound books and calendars for a complete corporate year-end promotional package.

Crease-Capacity Accordion Gusset Mailers

Equipped with dual precision score lines along the perimeter edges and sealing flap. As bulky contents are introduced, the scored creases expand outward, transforming the flat envelope into a rigid three-dimensional box pocket with depth capacities from 25mm up to 50mm. The contents remain flat and supported. Meanwhile, the envelope retains its rigid box profile throughout transit.

Perfect for dispatching tender dossiers, thick perfect bound books, and product swatch folders.

Security & Fulfillment: Permanent Peel & Stick with Integrated Tear Strip

When mailing legal documents, original artwork, or high-value promo items, enclosure security is paramount. Printways all-board mailers add an integrated sealing and opening system designed for rapid fulfillment and tamper evidence:

Permanent Hot-Melt Adhesive

Our extra-wide flap features an aggressive industrial hot-melt pressure adhesive protected by a silicone release liner. Once the liner is removed and pressed firmly against the board, the adhesive penetrates into the board fibers. It gives a permanent chemical bond. Any attempt to tamper with or open the flap results in visible fiber tearing. This makes unauthorized access right away obvious.

Integrated Red Rippa-Strip™ Opener

Rigid 360gsm board mailers are virtually impossible to tear open by hand without scissors or blades, which risks damaging the enclosed document. Our mailers solve this with an integrated red rippa-strip tear tape. The reader pulls the red tab horizontally across the envelope, cleanly slicing through the board flap in one smooth motion without tools.

Custom Branding & Overprinting on Heavy Board Substrates

Printing onto heavy 360gsm cardboard requires specialized press equipment. Traditional light-duty digital envelope overprinters cannot feed rigid, unbending board through their internal roller paths. At Printways, our trade facility deploys specialized flatbed digital printing and heavy-tonnage offset litho packaging presses capable of feeding rigid board up to 600 microns without cracking or jamming.

Design Best Practices for All-Board Mailers

1. "PLEASE DO NOT BEND" Prominence

add universal postal handling instructions across the front face. Bold red or black warning banners signal postal workers to handle the item manually rather than forcing it into narrow letterboxes.

2. Keep Clear of Tear Strip Perforations

Maintain an 8mm quiet margin away from the red tear tape zone on the reverse flap to prevent printed ink from obscuring opening instructions.

3. PPI & Return Address Positioning

Include your Royal Mail Printed Postage Impression (PPI) indicia in the top right corner and corporate return address on the reverse flap to streamline undelivered returns.

4. High-Contrast Vector Graphics

When printing on unbleached brown kraft board, use dark, dense colors (black, navy, deep forest green) or opaque white ink for maximum legibility against the natural kraft grain.

Heavyweight All-Board Mailers: Trade FAQs

Authoritative guidance on board thickness, postal regulations, and transit protection capabilities.

What is the difference between an All-Board mailer and a Board-Back envelope?
A traditional Board-Back envelope consists of a thin 100gsm–120gsm paper front bonded to a single rigid cardboard back panel. While cheaper, the thin paper front remains prone to punctures, tearing, and water ingress. In contrast, an All-Board Mailer is constructed from heavy 360gsm rigid board on both the front and the back panels. This provides complete 360-degree rigid structural protection, superior corner reinforcement, and absolute resistance to bending during mechanical postal sorting.
Do C4 all-board mailers qualify for Royal Mail Large Letter rates?
Yes! A standard C4 all-board mailer measures 229×324mm, which sits comfortably within Royal Mail's maximum Large Letter dimensional limit of 353×250mm. As long as your total packed thickness is under 25mm and the total gross weight is under 750 grams, your mailing dispatches at the cost-effective Large Letter tariff, avoiding more expensive Small Parcel postage rates.
Can I insert wire-bound calendars into the 229 ×. 305 mm calendar mailer?
Yes. The dedicated 229×305mm calendar format is purpose-built to fit standard A4 wall calendars with twin-loop wire binding. The internal cavity accommodates the extra thickness created by the wire spiral loops and hanging hooks without warping the board or popping the adhesive flap open.
How does the red tear strip (rippa-strip) work?
Our all-board mailers feature a high-tensile red synthetic polymer strip embedded along the closure flap, backed by micro-perforated lines in the board. When the reader pulls the exposed red tab, the strip with ease shears through the 360gsm board horizontally. It gives immediate access to the contents without requiring scissors or knives that could slice through the enclosed document.
Are your 360gsm board mailers fully recyclable in UK council recycling?
Yes! Both our White Lined Grey Board and Unbleached Solid Kraft mailers are made from 100% recyclable cellulose paper pulp, using high post-consumer recycled content. They are fully accepted in standard kerbside UK cardboard recycling collections.
Can I print full-color graphics across the entire front of all-board mailers?
Yes. On our 360gsm White Lined Grey Board, the clay-coated bright white top sheet enables full-color CMYK litho and digital printing. You can print full brand artwork, full photo graphics, barcoding, return addresses, and bold handling warnings across the mailer surface.
What is the minimum trade order for custom printed board mailers?
Custom overprinting on pre-converted 360gsm board mailers starts at 250 units. For high-volume bespoke making involving custom die-cuts or expanding gussets, orders are fulfilled in full carton multiples (typically 125 or 250 units per carton), with scalable trade discounts up to 50,000+ units.

How to Prepare Your Artwork

To ensure the highest quality print, please supply your artwork in PDF format. We recommend saving your files with the 'High Quality Print' preset. Here are a few essential tips for the perfect print:

  • Bleed Area: Please include a minimum of 3mm bleed on all edges of your design. This ensures no white borders are left when we trim your product to the final size.
  • Safe Zone: Keep all important text, contact details, and logos at least 3mm away from the trim edge.
  • Resolution: All images and graphics should be supplied at 300dpi (dots per inch) for crisp, clear, and professional results.
  • Colour Mode: Convert all RGB and spot colours to CMYK format before exporting your file to avoid unexpected colour shifts.

Understanding Paper Stocks & Finishes

Choosing the right paper stock can dramatically change the feel of your product. Here is a quick guide to our most popular options:

  • Silk / Uncoated: A natural, non-reflective finish that is highly readable and easy to write on. Perfect for letterheads, forms, and elegant brochures.
  • Gloss: A shiny coating that makes colours pop and images look incredibly vibrant. Ideal for flyers, posters, and photograph-heavy designs.
  • Matt Lamination: A smooth, sleek finish that dulls reflections and adds a premium, tactile feel to business cards and luxury presentation folders.
  • Spot UV & Foil: For maximum visual impact, add a glossy raised layer or metallic foil to specific parts of your design to draw the eye instantly.
